Methods for generating a flat pattern (1010) for a composite ply (220). A method includes receiving a tool model (225) and a ply coverage (200), wherein the ply coverage (200) defines a plurality of plies (220), a fiber orientation (1535) for each of the plies (220), and a boundary (615) for each of the plies (220), determining one or more subset regions (605) on the tool model (225) based on the boundaries (615) from the ply coverage (200), creating a merged ply (325) combining the plies (220) and aligning the fiber orientations (1535), defining staging instances (900) of the merged ply (325) for each ply (220) covering a subset region (605), determining a laydown order (1045) of the staging instances (900), running a draping simulation (1500) using the laydown order (1045) to solve the staging instances (900), generating a flat pattern (1010) from the draping simulation (1500), and storing the flat pattern (1010) of the composite ply (220). |
