Method of fabricating a thermally insulating stretchable down feather sheet and the product therefrom

A method of fabricating a thermally insulating stretchable down feather sheet is described. The core of the sheet is comprised of down mixed with a binder mixture which exhibits elastic properties. The binder mixture consists of heat fusible stretchable glue particles and heat fusible elastomeric binding strands in dry form. The core is sandwiched between a bottom and a top stretchable elastomeric sheet having multi-directional stretchability. The core of down and the binder as well as the elastomeric sheet are bound together by heat treatment to provide a down insulating sheet which is stretchable in all directions without fractioning the sheet and which is capable of recovering substantially its original relaxed form after stretching or deformation.

1. A method of fabricating a thermally insulating stretchable down sheet comprising the steps of:
(i) mixing in a mixing chamber a predetermined quantity of down with a predetermined quantity of a dry binder mixture exhibiting binding and elastic properties when subjected to a thermal treatment above a softening point of said binder, said binder mixture consisting of heat fusible stretchable glue particles and heat fusible elastomeric binding strands; (ii) displacing an elastomeric sheet having multi-directional stretchability under a depositing outlet of said mixing chamber to deposit a substantially uniform layer of said down mixed with said dry binder mixture on a top surface of said elastomeric sheet to form an insulating core; (iii) positioning a second elastomeric sheet having multi-directional stretchability over said substantially uniform layer of said down mixed with said dry binder mixture; (iv) conveying said stretchable elastomeric sheets with said insulating core there between in a thermal chamber to subject same to said thermal treatment to heat fuse said binder mixture with said down to form said thermally insulating stretchable down sheet which is capable of recovering substantially its original relaxed form after stretching or deformation.
