DUNLOP Ltd 21 June 1974 [14 July 1973] 33663/73 Heading A4M [Also in Divisions B4 and B5] A flame-retardant composite article e.g. cushioning, comprises an inner filling of one or more combustible materials, the filling being at least partly covered by a combination of (a) one or more flexible intumescent char-forming materials and (b) one or more textile fibrous layers. The inner filling may be formed of a normally combustible cushioning material e.g. polyurethane foam, latex foam, soft fibrous felt or coiled hair. An intumescent material is defined as being a material which forms a viscous liquid froth when first exposed to a flame, the froth being converted to a rigid carbonaceous char as heating continues, examples of such materials being a polyurethane foam and a fibrous material such as wool in the form of a batting. The textile fibrous material may be a woven, knitted or non-woven fabric and is preferably such, that on burning, it leaves a charred skeleton e.g. cotton, nylon or rayon. The or each layer of textile material may be situated either inside or outside the layer of intumescent material, so that the or each layer of textile material is in contact with the intumescent material. When the layer of textile material is situated outside the intumescent material it may be decorative; alternatively, the composite article may be provided with a separate, preferably decorative covering layer. In a preferred embodiment, the textile material is made from fibres which have been coated with an intumescent material. In a further embodiment, the textile material is made from more than one set of fibres, at least one of the sets of fibres being made from intumescent material. In specific Examples, composite articles are made by covering (a) all six faces of a polyurethane foam block, firstly with a sheet of an intumescent polyurethane foam and secondly with a moquette fabric having a polyacrylonitrile warp and a cotton weft; (b) a polyurethane foam block with a laminate of the fabric and intumescent sheet of (a); (c) a polyurethane foam block, firstly with an intumescent sheet as in (a) and secondly with a damask weave rayon fabric; (d) a polyurethane foam block with a woven cotton fabric coated with an intumescent polyurethane foam; (e) a polyurethane foam block with a woven nylon fabric coated with an intumescent polyurethane foam; (e) a polyurethane foam block with a woven nylon fabric coated with an intumescent polyurethane foam; (f) a polyurethane foam block with a laminate made by stitching a wool batt between two woven cotton fabrics; (g) five faces of a polyurethane foam block with a laminate made by needling an intumescent polyurethane foam sheet between two woollen batts and applying hardboard to the sixth face of the block; and (h) covering a block of natural rubber latex foam with a laminate comprising an intumescent polyurethane foam sheet needled between two woollen batts.
