[Also in Divisions B5 and D1] A non-woven fabric, which can be used as a backing in tufted-pile fabrics, comprises a batt of fibres intermixed by needling. The fibres of one or both surfaces are bonded together into a flattened and hardened condition, but the remaining fibres are unbonded. As shown, fibres of polypropylene alone or mixed with other fibres are fed from feedboxes 30 to garnets 31 which form them into webs which pass on to shoots 32. These shoots traverse back and forth over a conveyer element 33, e.g. a lowcount cheesecloth which remains part of the finished product. Alternatively, the cheesecloth may be omitted, and the layer of fibres supported for needling on a continuous moving belt of slats or the like. The fabric is passed through a needling machine 36 and a J-box 37 to heated rolls 38 and 39. The temperature of and time of contact with these rolls are sufficient to fuse the polypropylene fibres in a layer at each surface of the fabric, but to leave the interior of the web unfused. The surface layers may be bonded by spraying on a binder such as an acrylic resin or a curable latex instead of fusing. Other fibres that may be mixed with the polypropylene fibres are nylon, rayon, acrylic or polyester fibres. Carpets may be made by tufting pile-forming yams on to a backing of the above fabric, and then backcoating with a synthetic latex-base adhesive.</p> |
