A structural panel (20, figure 2) is made by conveying a layered structure 40 through a roller assembly comprising at least one pair of heating rollers 50 and at least one pair of cooling rollers 52. The cooling rollers 52 are at a lower temperature than the heating rollers 50. The layer structure comprises a thermoplastic foam layer (24, figure 2) and at least one skin layer (22, figure 2). The heating rollers 50 heat the skin (22) to melt at least part of the adjacent foam layer (24) and bond the layers (24, 22). The cooling rollers 52 cool the layered structure 40 so that the thermoplastic re-solidifies, retaining its bond with the skin (22) to form the bonded panel (20). The skin (22) is preferably aluminium or fibre reinforced polymer. The foam (24) is preferably polyethylene terephthalate, polybutylene terephthalate, polyetherimide, polyethylene, polypropylene, polyamide or polyvinyl chloride. The preferred panel (20) is a sandwich panel having two skin layers (22). The rollers 50, 52 are preferably air heated or cooled. The preferably curved and flanged panel (20) is used in vehicles, buildings, civil engineering structures or electrical installations. |
