<p>A fabric cutting die is produced from non-stainless steel including more than 0.3% carbon by weight. Oxide is removed from the surface of the steel, such as by abrading with fine pumice powder, and a pattern of acid resistant photo-resist is formed to bound intermediate cover portions which are not photo-resist or acid resistant. The photo-resist has a thickness of 0.0025-0.0055 inches (0.0635-0.140mm). The intermediate cover portions and steel beneath are etched to 0.027-0.035 inches depth (0.686-0.889mm) forming a safety die with rounded cutting edges. Etching may comprise a secondary etch following post-first-etch removal of the photo-resist. Promptly, preferably within 15 minutes, after etching any photo-resist is removed and the die coated with a thickness of 0.0006-0.0015 inches (0.015-0.038mm) non-stick coating. A sandwich is formed including a metal plate having a thickness of at least 0.010 inches (0.254mm), a pair of polymer bounding sheets, a stack of fabric portions each of thickness less than 0.010 inches (0.254mm), and the cutting die with rounded cutting edges contacting one of the fabric portions. The sandwich is fed through and compressed by a pair of rollers to cut the fabric portions. The cut fabric portions are applied to a substrate as an appliqué.</p> |
