The present invention provides a thermal spray gun apparatus and methods tha t improves the operating efficiency of the thermal spray process by preheating the wire feedstock prior to the wire reaching the combustion chamber of the thermal spray gun. Methods a nd arrangements for preheating the feed wire prior to or after the point the wire is engaged by the spray gun's wire feeding mechanism are disclosed.
