Flooring materials are made by coating a film-casting substrate with one or more layers of a vinyl resin paste followed by curing, and providing a continuous polymerized vinyl resin wear layer on the material so formed, the film-casting substrate being removable at any stage in the method after curing. The wear layer may be applied by coating with a vinyl resin paste followed by curing or by laminating using a pre-formed transparent calendered vinyl resin lamina. The film-casting substrate may be made of paper, e.g. Kraft paper coated with silicone resins or polyvinyl compounds e.g. polyvinyl alcohol. The vinyl resin paste preferably consists of polyvinyl chloride together with a plasticizer and optionally stabilizers, fillers, pigments, viscosity depressants, and/or solvents. Decorative patterns may be provided on the flooring material (a) by printing the pattern on the bottom (or top) layer after curing and adding a transparent wear layer (b) or, where the transparent wear layer is in the form of a lamina, by printing the pattern on the side of the lamina which is placed face downwards. Plain, coloured, or mottled floor materials may be prepared having either a smooth surface or an embossed pattern thereon. The flooring materials generally have a thickness of at least 0.04 inches. The coatings may be applied by a doctor knife with over-roll or over-blanket spreading. Alternatively, roller coaters, hot melt coaters, and extrusion coaters may be used. |
