A process for making a non-woven fabric having a repeating pattern of tufts comprises intermittently penetrating a non-woven web with needles contained in a needleboard moving only in a vertical direction, at least a proportion of the needles being pattern-forming needles arranged in a predetermined form, the web being forwarded with respect to the needle board between at least some of the penetrations so that each repeated pattern is gradually built-up. The web may be penetrated by pattern-forming and non-pattern-forming needles, the pattern-forming needles being of a different length to the non-pattern-forming needles, and/or of different shape and/or differently spaced. The needles may penetrate the web several times between successive advances of the web. Fibres suitable for making the web include, cotton, wool, rayon, proteinaceous polymers, polyamides, polyesters, polyurethanes, polyacrylics, vinyl polymers, and polystyrene. Heterofilaments may be incorporated and the web bonded by in situ development of a potentially adhesive component of the heterofilaments. |
