A fibrous sheet material comprises fibres distributed throughout a polyurethane foam with a dispersed, resilient soft filler not completely filling the pores of the composition, the fibres having sufficient movement so that individual fibres adjust themselves to disperse applied stresses over several fibres. The polyurethane may be formed from a polyester or a polyether. Suitable polyethers and polyesters are listed, as well as suitable polyisocyanates. The foams may have opencell or closed-cell structure. The polyurethane foam may also have dispersed therein a thermoplastic vinylidene chloride polymer containing at least 25% by weight of chlorine. The fibres may be of natural or synthetic materials such as polyesters, acrylics, polyamides, modacrylics, vinyls, cellulosics, wool, or silk. The fibres may be crimped or uncrimped and may have a denier between 0.5 and 6. The filling material may be a soft-resilient thermoplastic or thermosetting material such as polyurethanes and copolymers of butadiene and acrylonitrile and may contain surfactants, lubricants, or blowing agents. At least one surface of the material may be coated with a flexible polymer which coating may be porous and comprise a poly urethane, a polyacrylate, a vinyl polymer, a polyester, an epoxy or a polyamide. The products of the invention may be prepared by placing a fibrous mat on the flexible foamed sheet, forcing the fibres of the mat into the sheet to produce an integrated fibre-foam combination, compressing the fibre-foam at a temperature and pressure sufficient to cause the combination to retain its compressed dimensions, impregnating the compressed product with a filler material, depositing the filler material into the substrate either by heating or by coagulation by the addition of a miscible liquid in which the filler is not appreciably soluble, and again compressing to produce a substantially permanently set product of the desired dimensions. |
