A workpiece (16) is welded using a weld controller (28) having control logic, stored data for weld locations (36, 37) and workpiece dimensions, and a displacement sensor (26) monitoring displacement between the electrodes (14) of a weld gun (12). As the electrodes (14) open, the displacement signal is compared to stored weld location data and a move signal is provided to a position controller, indexing the weld gun (12) to te next weld location as soon as the electrodes (14) have opened a predetermined amount sufficient to clear the workpiece (16). A fault signal is generated based upon stored data and a measured welding parameter, e.g., electrode displacement, and provided to the position controller to index the weld gun (16) from a primary weld location to an alternate weld location when the workpiece (16) has been improperly welded at the primary location.
