METHOD OF MAKING A FOAM PAD HAVING A SENSOR MAT EMBEDDED THEREIN

A method of fabricating a foam cushion (52) having a sensor mat (48) embedded therein comprises ths steps of securing at least one sensor (44) to a layer of fluid permeable material to form a sensor mat (48). A trim cover (50) is placed over an upper surface (30) of a lower mold (26) and the sensor mat (48) is placed over trim cover (50) and the upper surface of a lower mold. The sensor mat is then located and retained in a predetermined position spaced from the trim cover and upper surface of the lower mold. An upper mold (16) is closed against the lower mold to define a mold cavity therebetween surrounding the sensor mat. A fluid foam (52) material is injected into the cavity (42) and around the sensor mat. The foam material is cured with the cavity to form a resilient foam pad with the sensor mat securely embedded in the foam pad at the predetermined position and the trim cover bonded to the foam pad.
