The subject's head is bound with quick-setting resin-impregnated strip (10), e.g. Scotchcast (RTM), which, after setting, is trimmed, leaving a cap. A bite-board (12) steadies the head, on an optical bench, while essential points are located in a 3-dimensional reference frame (28), using front (24) and side (26) sighting aids. The bite-board impression locates the jaw position. A reference support (30) is glued on the cap. With the cap as mould, a maquette block is then formed. Using the measurements previously taken, the helmet shell is positioned, clear of the block. A padded sachet, placed on the block, is injected with polyurethane foam till, fixed to the shell, it completely fills the intervening space.
