[Also in Divisions D1-D2] A non-woven web of crimped fibres bonded by a resin present in diminishing quantities from one face to the other is incorporated in a filling material comprising a laminate of like webs. Staple length crimped fibres 1 of linear polyesters such as polyethylene terephthalate, polyethylene terephthalate/isophthalate, polyethylene terephthalate/5 - (sodium sulpho)- isophthalate (9713) or poly(p - hexahydroxylylene terephthalate are garneted by rolls 2-5, then transported as a thin web by apron 8 to the cross-lapper comprising aprons 9 and 10. The cross-lapper makes pendulous back-andforth movements to deposit the web on to apron 11 which travels in the horizontal plane. Nozzles 17, 18 are operated on alternate halfcycles in order to spray the previously deposited layer with resin, so as to produce a laminate with 4 to 70 layers of web. An additional resin coating of the laminate may be applied. The half of each web nearest the sprayed face contains at least 701 of the total resin content, which is said to produce a laminate which is soft to the touch but has a high degree of support bulk, i.e. the ability to maintain a high proportion of original thickness under an applied load. The resin is preferably a solution or an aqueous emulsion of ethyl acrylate methylmethacrylate N - methylolmethacrylamide, methacrylic acid and a cross-linking agent. Alternatively it may comprise other acrylics, melamines, polyvinyl chlorides, polyvinylacetates, polyesters, polyurethanes, copolymers of ethylene with other monomers, silicones, and flame retardant systems e.g. polyvinyl chloride plus tris 2,3-dibromopropylphosphate may be added. Multilayer products prepared without binder, or which comprise fibres having a core and sheath of different polyesters, the sheath being softened by heat to produce autogenic bonding, are described for the purpose of comparison. |
