Method for manufacturing foam pattern assemblies

A foam pattern assembly 10 for use in a lost foam casting process is manufactured by a method comprising the steps of providing a foam pattern assembly formed by gluing two foam parts along a junction line 40, the two parts respectively providing a first surface portion 24 and a second surface portion 34 offset from the first surface portion 24 at the junction line 40, and levelling the surface so that the first surface portion 24 is not offset from the second surface portion 34. Such levelling may be performed with a hot plate 70 or a heated roller. An opening (52, Fig 2) is provided at the junction and the removal of the step between the first and second surface portions 24, 34 in this manner provides a flat surface against which a gasket on a casting, formed using the pattern assembly, around a corresponding casting hole may be seated in a straightforward manner for the purpose of leak testing the casting.
