A substrate (10) for a catalytic converter is formed of steel sheets (16) embossed with corrugations (34,36) in a chevron pattern such that the metal of each sheet (16) buckles at vertices (32) of adjoining corrugations (34,36) to form projections (38) extending out of the plane of the sheet (16). The sheets (16) are stacked with the projections (38) registered to form weld points and capacitive-discharge welding secures the sheets (16) together. The substrate (10) is formed in two halves (12) which are clamped together and then secured by end rings (14).
