A method for manufacturing a heat exchanger structure 100 includes additively forming a top layer 109 of a header 101 after disposing a corrugated core 107 within the header to retain the corrugated core. A heat exchanger 100 comprising the additively manufactured header defining a plurality of fluid channels therein and an opening. Additively forming the top layer can include filling the corrugated core with powder, for example metal powder, until a suitable layer of powder overlays the corrugated core and the header and sintering the powder to form the top layer of the header. The remaining powder can be removed by either flushing, shaking, vacuuming or pressurizing. A second header 111 can be formed from the top layer that contains a second corrugated core (figure 6,115) and second top layer 117. The shape of the second header can be maintained by placing a build plate around it. |
