An aerofoil, for example a fan blade or vane, is manufactured by forming a metal foam preform, placing the preform between two metal work-pieces in a mould, and bonding the preform and work-pieces together in the mould (eg. by diffusion bonding or brazing) to form an aerofoil with a foam core. The foam may comprise aluminium, titanium, nickel, titanium alloy, aluminium alloy, magnesium alloy or steel, and be produced by injecting gas into molten metal, heating a metal powder/foaming agent mix, bonding metallic microspheres or nanospheres together using a syntactic foam, sintering hollow metal spheres or sintering a metal powder/space holder mix. |
