A blank is heated to 70 deg C. The blank is placed around the heel of the patient, and modeled to it, whilst pressure is applied and maintained through the load bearing system of tarsal bones at the heel, until the blank is set. An impression of the entire foot is made in a foam cushion. Plastic strips are inserted into the foam cushion along molded contours, then the mold is cast using plaster. A blank of low temperature-softening plastic is cut for the heel and heated to 70 deg C. The blank is placed around the heel of the patient, and is modeled to it, whilst pressure is applied to it through the load bearing system of tarsal bones at and close to the heel, including calcaneus, cuboid and talus. Pressure is maintained until the blank is set. An impression of the entire foot is made in a foam cushion with neutral foot positioning, including metatarsal and phalange systems. Plastic strips are inserted into the foam cushion along the molded contours, then the mold is cast using plaster. The plaster mold is eased from the foam cushion following hardening. The cast is cleaned up and smoothed. A nylon hose covering is drawn over it. A cushioning layer including structural reinforcement and filling are applied successively in a deep drawing process. Reinforcements are ground and cut in accordance with the ankle bone structure. Edges are ground. A deep drawing stage follows. Following cooling, the sole is ground for correct heel-to-floor and upper foot configuration. The edge of the orthotic is ground thinly and placed into the shoe. Preferred features: The blank has a thickness of about 3 mm. Preferably a wooden plate is cast into the plaster model, for reinforcement. Finishing of the cast is assisted by clamping. Cushioning, reinforcing and construction materials are pre-cut to size and held ready. Between individual stages, the results can be fitted against the foot.
