Method of fabricating and assembling metal catalytic converter catalyst substrates on a production line basis (Figure 1) by initially forming a continuous strip of sheet-metal stock (12) of predetermined width into a concave shape and then sequentially laying strips (25,30,34,35) of foil of predetermined widths onto said concave-shaped strip of sheet-metal (Figure 6), followed by forming said concave-shaped strip of sheet-metal into a single seam tube about the layers of foil to contain and restrain said layers therein, seam-welding the tube along its length, and cross-cutting the tube (38) and contained layers of foil into predetermined lengths (38 min ) to form catalyst substrate units.
