A method of spray forming a metal deposit that replicates a master pattern. The method comprises (a) providing the master pattern (10); (b) forming a spray forming pattern (36) of a first metal having a melting point at a first temperature, the spray forming pattern (36) having a surface defining a cavity (42) within the spray forming pattern, the cavity (42) having the shape of the master pattern (10); (c) spraying metal particles (52), different from the first metal, onto the spray forming pattern (36) to form a deposit (70) on the spray forming pattern; and (d) heating the deposit (70) and the spray forming pattern to a second temperature, higher than the first temperature, to melt the spray forming pattern (36) from the deposit (70). The resulting deposit (70) has the general shape of the master pattern (10). |
